Hi Ian:
Yes, when toothing noncircular gears, your module, gear size, type and resolution will
have a definite effect and can cause a failed toothing. The next module to come out will
be formulaic gears and they will probably be worse. As it approaches impossible to tooth
a gear due to various constraints ( in non-circular tpyes of gears only..), the toothing
will fail and your advised to try various things.. (as you found) when changing tooth count. This is known as a degenerate condition, and I cant always see them in the creation or toothing process, so you will see this happen from time to time.
