Still doesn't work for me here. If a smaller diameter tool is selected it doesn't touch the tooth. If a larger tool selected it cuts through the tooth. See attached screenshots please.

Hi Art,
The simulation seems to be matching the final result on the 4th axis.
I can see the simulation being wrong. The tool cuts through the teeth in simulation or doesn't touch the teeth if too small in diameter.

Using a cutter smaller than the suggested max. The tool actually doesn't touch the tooth - so the toolpath generated is farther apart from the tooth than the tool's radius. The only way I seem to be able to get tangent is by defining a smaller tool, then it generates the tool path and then ...

I just measured the thickness of a GT2-2 belt and it is around 0.5mm.
Art, did you also address the tooth profile error?

Cutting Timing Pulley Teeth on a Lathe
Used the DXF output from Gearotic to produce the profile of the tool which I then used to turn the tool on the lathe. My lathe is fitted with a servo motor on the spindle, so I indexed the blank and cut the teeth. The process works very well! See attached photos.
